Why a Packed Bed Scrubber
A spray tower relies on droplet surface area — fine, but limited. A packed bed adds structured or random media with 90-350 m2 of surface area per cubic meter of packing. That’s the difference between a scrubber that just meets the spec and one that beats it with room to spare.
Packed beds are the right call when:
- Your emission limit is tight. If the regulation says under 5 PPM HCl and a spray tower gets you to 6-8 PPM, a packed bed gets you to 2-3 PPM. The extra mass transfer stages inside the packing buy you the margin.
- Gas solubility is low. SO2 is about 40x less soluble in water than HCl — you need the extra contact time and surface area that packing provides. Open spray towers struggle here; packed beds don’t.
- Turndown matters. Production lines don’t always run at 100 percent. At partial gas flow, spray nozzle patterns collapse and efficiency plummets. Packed beds maintain liquid distribution across the full operating range because the media itself holds and redistributes the liquid film.
- Footprint is constrained. A packed tower handles the same air volume in a 30-40 percent smaller diameter than an open spray tower — the packing’s surface area does the work that tower height would otherwise need.

We use computational fluid dynamics to verify distributor coverage at your turndown ratio before cutting metal. For beds over 2 meters diameter, we use multi-point spray headers with overlapping coverage zones — not a single nozzle hoping for the best.
- Packing that doesn’t collapse. Inexpensive packings can settle, crush, or channel within the first year of operation — especially under the weight of scale or bio-growth. We specify packing with verified crush strength and void fraction stability, and we install it in segmented trays with intermediate support grids. When it’s time to replace packing in 3-5 years, you pull individual trays, not the entire bed.

FAQ
When should I choose a packed bed over a spray tower?
Three situations: (1) your emission limit is very tight and you need that extra 3-5 percentage points of efficiency, (2) your target gas has low water solubility (SO2, NOx, Cl2, H2S) and needs the extra residence time that packing provides, or (3) your gas flow varies significantly and you need consistent efficiency across a wide turndown range. If none of these apply, a spray tower is usually the more economical choice. Contact us with your gas data and we’ll give you an honest recommendation.
How often does the packing need to be replaced?
Typically 3-5 years for PP packing in clean gas service. Shorter (1-3 years) if your gas carries particulates, scale-forming minerals, or biological growth. We design the packing support system so individual trays can be replaced without disturbing the entire bed. Packing replacement is a routine service item — we stock replacement media and can ship within 3-5 days.
What happens if the packing fouls or channels?
Fouling shows up as increased pressure drop and decreased removal efficiency. Common causes: particulate buildup (fix with pre-filtration), calcium scale from hard water makeup (fix with water softener or chemical descaler), or bio-growth (fix with intermittent biocide dosing in the recirculation loop). Can you retrofit packing into an existing spray tower?
It depends on the tower. The vessel needs a packing support grid (not present in spray-only towers), a liquid distributor above the packing, and sufficient straight height to accommodate the packed bed depth. Some towers can be retrofitted; many cannot. Send us your existing tower drawings and we’ll assess feasibility — retrofit is often 40-60 percent cheaper than a new tower if the vessel can accommodate it.
